I tried to model that plate and the 6mm radius at the mounting tabs is a no go... Maybe 4mm?

Yep, looking at it now, we only have 10mm to work with there. I'd keep the R-6 around the holes and go R-4 on the inside corners. (unless we make it fancy and cut less than a 180 deg radius around the 7mm mounting holes...) -It was pretty late when I sketched this up.

I haven't dismantled my bike yet, how thick is the factory cover at the mounting tabs?

The cover is 9mm at the mounting tabs. - went with that to retain the original hardware. -nice model! I'm hoping to at least rough out some stock tomorrow, -edit- See what I can get done over break and lunch hours!

No, not anything affordable anyway. Best process for this is to machine from a piece of metallic stock.
